Concrete foundation repair

Poured concrete fails differently from block, and the difference decides the repair. Concrete cracks through the material rather than along joints, it can spall as embedded rebar corrodes, and it hides voids from a poor pour. Here is what each failure mode looks like and what it costs to put right.

How poured concrete actually fails

Poured concrete is a single continuous element. It has no joints to follow, so when something goes wrong it goes wrong through the material itself — and that narrows the diagnosis considerably. Four failure modes cover almost everything a homeowner finds on a poured wall or footing: shrinkage cracking, spalling, honeycombing and settlement. Three of them are conditions of the concrete. Only the last one is a soil problem, and it is the only one that reaches five figures.

Shrinkage is the one you are most likely looking at. Concrete loses roughly 1/16 inch of length per 10 feet as it cures, and a long wall relieves that tension by splitting somewhere — usually at a thin section such as a window opening, a beam pocket or a sleeve for a pipe. The result is a thin vertical line with both faces flush, and in a poured wall it is the most common finding in the whole category. Repair is optional: injection at $350 – $900 buys a watertight, radon-tight wall, and a dry stable crack is fine left alone.

Settlement is the mode that changes the size of the bill. It reads as a diagonal crack running from a corner, often with one face sitting lower than the other, and it means the soil carrying that length of footing has compressed, eroded or washed out. The concrete is the messenger. Underpinning a settled corner runs $5,000 – $14,000 for the usual four to six piers, and it starts with a diagnosis rather than a quote.

Spalling: the failure that starts inside the wall

Spalling is concrete flaking, chipping or sheeting off the face, usually with a rust-colored stain running down from the damaged patch. That stain is the diagnosis. Poured walls carry steel reinforcement a couple of inches inside the face, and the concrete is strongly alkaline, which keeps a protective film on the bar. Chlorides from de-icing salt, or enough moisture over enough years, break that protection down and the bar begins to corrode.

Rust occupies several times the volume of the steel it replaces, so the bar swells inside the wall, the cover cracks in a line above it, and eventually the cover lets go in sheets. Spalling is therefore a symptom that has already travelled: by the time the surface is coming away, the reinforcement behind it has been losing section for a while.

A proper repair follows the corrosion rather than the appearance. The contractor chips back sound concrete on every side of the damage until clean material is exposed, cleans the bar to bright steel or replaces the section that has lost too much, coats it, and rebuilds the profile with a bonded repair mortar. Skipping the steel and troweling patch material over the surface is the common shortcut, and it fails predictably — the bar keeps corroding under the new cover and lifts it off in a few seasons. Budget $500 – $3,000 per affected area, driven mostly by how much has to come off before clean concrete appears.

Spalling on an interior basement wall carries an extra message: water is moving through the concrete from outside, so the drainage on the exterior belongs in the same conversation as the patch.

Honeycombing: a defect from the day of the pour

Honeycombing looks like coarse, exposed stone with open gaps between the pieces, as though the sand and cement went missing. That is roughly what happened. Concrete has to be vibrated or rodded as it goes into the forms so the paste flows around the aggregate and the steel. Where placement was rushed, the mix was too stiff or the forms were congested with rebar, the paste never closed the gaps and the wall cured with a porous zone in it.

Two things make honeycombing worth naming separately. It is a construction defect rather than a deterioration process, so it has been the same size since the day the forms came off — which means monitoring tells you nothing. And it is a direct water path through an otherwise solid wall, so it usually turns up because someone was chasing a damp patch.

Repair depends on depth. A shallow surface pocket is cleaned back to sound material and filled with a bonded repair mortar. A cavity that runs deep into the wall, or one that has left rebar sitting in open air, is treated the way a void is treated anywhere else: ports are drilled, and grout or low-viscosity resin is pumped in until the cavity refuses more material. Expect $500 – $2,500 per area, and expect the contractor to want to see how far back it goes before quoting firmly.

On a house still inside its builder warranty, a honeycombed foundation wall is worth raising with the builder before you pay anyone. It is a workmanship issue with a clear origin.

The first four rows are the same crack at four levels of intervention, and which one is right depends on whether the crack is moving and whether water is using it. The spalling and honeycomb rows carry wide bands because both are priced by area after the contractor chips back to sound material, which nobody can size from a photograph. Ask for a per-square-foot rate plus an allowance rather than a flat number.

Where concrete block behaves differently

Almost every repair above assumes a solid wall, and that assumption is what separates poured concrete from block. A poured wall cracks through the material, so injection works: the port holds pressure, the resin travels the length of the crack, and it bonds both faces into one element again. A block wall is hollow cores and mortar joints, so a crack follows the joints and injected material runs into the cavities instead of filling the line. Pressure never builds, and the crack stays open behind a tidy-looking face.

That difference reorganizes the repair list. On block, water is addressed by repointing the joints at $500 – $2,000 for a typical run plus correcting the drainage outside, and movement is addressed with reinforcement across the whole wall rather than treatment of the individual crack. Block also resists lateral soil pressure less well than a poured wall, because it behaves as a stack of units rather than a single slab, which is why bowing is disproportionately a block problem.

Establishing which wall you have takes about ten seconds: block shows a regular grid of mortar joints and sounds hollow; poured concrete is a continuous surface with occasional round form-tie marks and sounds solid. When the right amount to spend is nothing

A vertical crack under 1/8 inch in a poured wall, dry through a full wet season, with both faces flush, is the concrete finishing the job of curing. Nearly every poured foundation has one or two. Draw a pencil line across each end, write today's date beside it, and photograph the widest point with a coin in frame. Check again after a wet season and a dry one. A crack that held its width has told you what a paid inspection would have, for $0, and with better evidence — it captures movement over time rather than a single moment.

Where the check comes back differently — the crack is horizontal, it is widening, one face has offset, rust is running out of it, or the floor above has started to slope — buy the diagnosis before the repair. An independent structural engineer costs $450 – $600 and is worth it on anything quoted above roughly $5,000. Their product is the assessment, so the finding reads the same whether your wall needs a pencil mark or $14,000 of piers, and it gives three contractors one identical scope to bid against.

The concrete itself, yes — injection restores a non-structural crack and piers transfer load to stable soil. What is never permanent is the environment around it. Drainage, soil moisture and plumbing leaks caused the damage and keep acting on the parts that were not repaired, which is why any lasting repair addresses the cause too.
